A coupled numerical and experimental investigation was undertaken to examine residual stress fields and thermal distortion in lap joints made from AA 5754-H22 alloy sheets (thickness 1 mm) by friction stir welding in order to examine the influence of process (tool rotational and advancing speeds), structural (sheet dimensions) and manufacturing parameters (sheet releasing strategy). A manual method, digital photography and a 3D measurement method were employed to determine distortion. A 3D fully-coupled thermomechanical analysis was adopted to predict welding thermal fields and residual stresses with numerical simulation performed using ABAQUS finite element software. Issues discussed include maximum distortion dependence on sheet width, releasing strategy and process parameters, and longitudinal stress and temperature distributions.
