A report is presented into the friction stir welding (FSW) fabrication of an aluminium deck for a pedestrian bridge over the Petite Decharge river (Alma, Quebec, Canada), incorporating the design and manufacturing of extrusions, FSW tools and a system for fixturing/clamping and turning panels during welding, prototyping and optimisation of process parameters, and the quality control of weldments using phased array ultrasonic testing. The aluminium deck comprised 10 panels manufactured from FSW welded AA 6061-T6 extrusions. Problems encountered in the course of the project included the large difference between process parameters employed during preliminary tests and those determined on extrusions, the unsuitability of extrusion design for FSW, differences of process parameters between the two sides of the panels caused by geometric asymmetry, FSW tool service life, and the effect of convex and lateral curvature on extrusion quality.
