Description
A friction stir welding (FSW) process map for AA 7075-T6 aluminium alloy (Al, 5.1-6.1%Zn, 2.1-2.9%Mg, 1.2-2%Cu) was determined using combined NDT techniques such as visual inspection, dye penetrant testing, X-ray radiography and ultrasonic testing and the results from a phenomenological semi-physical model for filling level prediction were compared with the NDT. Butt joints were fabricated using an adapted FEXAC UG milling machine with a concave shoulder tool at a rotational speed of 500-1400 rpm and a travel speed of 45-187 mm/min. The discontinuities detected using NDT included open surface cavities related to incomplete joint penetration, linear and angular mismatch, overlap, underfill and weld flash. The development of process maps incorporating the effect of rotational and travel speed on weldment soundness is discussed.
