Dissimilar lap joints between 2024-T3 aluminium alloy (Al, 4.6%Cu, 1.3%Mg, 0.56%Mn) and Ti-6Al-4V titanium alloy (Ti, 6.21%Al, 3.99%V) were fabricated by friction stir welding (FSW) and the influence of process parameters on hook shape and surface roughness evolution was investigated. Welding experiments were performed at a travel speed of 60-240 mm/min, rotational speed of 500 or 1000 rpm and two pin lengths. Different weld zones (HAZ, thermomechanically affected zone and stir zone) were revealed by optical microscopy observations and microhardness measurements. Weld surfaces were examined by roughness profile measurements with a wide field confocal microscope. Issues discussed include the formation of a specific interface with the penetration of a Ti-6Al-4V hook inside the 2024-T3 sheet and the relationship between heat input and surface roughness.
