AZ31 magnesium alloy sheets (thickness 4 mm) were joined by friction stir welding under process conditions with and without a heat sink, and the residual stress distribution in the joints was investigated by a hole drilling method according to the ASTM E837-2008e1 standard. Butt joints were fabricated at a rotational speed of 1500 rpm and a welding speed of 50 mm/min. The heat sink was made from copper. Experiments were performed to show that addition of the heat sink reduces the welding heat input and residual stress. Results were compared for the two different cooling regimes and analysed in combination with the welding thermal cycle curve.
