An investigation is presented into the effects of process parameters on weld quality and defect generation (hooking defects, kissing bonds and top plate thinning) in 7075-T6 aircraft stringers (thickness 1.5 mm) lap-joined on 2024-T3 skins (thickness 2.3 mm) by friction stir welding (FSW). For process optimisation, the influence of welding speed (50-1000 mm/min), rotational speed (500-2000 rpm) and FSW tool rotation direction on weld quality was assessed by optical microscopy and bending tests. FSW lap joints were fabricated under optimum process conditions and subjected to mechanical testing with respect to tensile strength, fatigue life and bend strength. Discontinuous, continuous, single run, double run and plugged discontinuous weld configurations were studied.
