Dissimilar joints between aluminium alloy AA 7075 (Al, 5.58%Zn, 2.48%Mg, 1.38%Cu) and Al, 0.5%Cu alloy were fabricated by friction stir welding (FSW) under optimised process conditions in a hybrid lap-butt weld configuration, and the microstructure associated with the hardness profile was examined in the stir zone. A design of experiments methodology was employed to optimise process parameters (rotational speed, weld speed and down force). Cross-sectional microstructure was observed by optical microscopy and hardness profiles were measured by a Rockwell HB tester. Mechanical properties were characterised by transverse tensile tests. Thermal imaging was used to study the temperature profile during the circumferential weld cycle. The application of FSW to sputtering target manufacturing was demonstrated.
