Ultrasonic immersion or laser ultrasonics combined with the synthetic aperture focusing technique (SAFT) and a pulsed eddy current technique were evaluated as NDE methods for the detection of defects specific to friction stir welding (FSW). Measurements were undertaken on the same or opposite side of the welding tool for both lap and butt joints of AA 7075-T6 and AA 2024-T3 sheets (thickness 1-2.5 mm) as well as tailor welded blanks for automotive applications made from AA 6061-T6 of 3.2 and 1.9 mm in thickness. The detection of defects such as wormholes, hooking, lack of penetration, voids and kissing bonds was demonstrated. NDE results were compared with those from metallographic analysis and destructive mechanical testing. Detectability limits and joint mechanical performance are discussed.
